Solving open-gear wear at a major alumina refinery
Challenge
Open gears on a lime slaker and pan feeder bull gear were showing scuffing, scoring, abrasive wear, and pitting — a recurring maintenance cost the plant had come to accept as normal. The existing lubrication practice wasn't holding up to the abrasive, high-load conditions of the refinery's lime and feeder gears, and the wear pattern kept returning cycle after cycle.
Solution
We initiated a trial of a specialty open-gear lubricant on the affected gears, monitoring wear condition against the plant's existing lubrication practice under the same operating load.
Outcome
Performance was rated satisfactory by the plant, and the lubricant was adopted for ongoing use, giving the maintenance team a standardized product for future cycles and reduced gear wear on equipment that had previously been treated as a fixed cost of operation.
Power Generation
Cutting bearing temperatures at a nuclear power station
Challenge
Feeder cabinet motor bearings were failing intermittently even after repeated overhauling — the root cause was grease melting and drying out under high operating temperature, forcing frequent regreasing with conventional grease and driving repeated failures despite the overhaul work already carried out.
Solution
We ran a trial of a high-temperature specialty grease on the affected bearings, monitoring temperature, vibration, and noise across the trial period to compare directly against the conventional grease being replaced.
Outcome
Bearing temperature dropped noticeably, noise and vibration were eliminated, and the regreasing interval was extended substantially — drastically reducing bearing failures and the maintenance labor spent on regreasing that had previously been a recurring drain on the team's time.
Power Generation
Stopping heat build-up in a coal crusher gearbox
Challenge
A coal crusher gearbox at a large thermal power plant was running hot, with rising vibration signaling developing wear. Left unaddressed, heat build-up in a large industrial gearbox shortens component life and risks unplanned downtime on critical coal-handling equipment that the rest of the plant depends on staying available.
Solution
A specialty gear oil was introduced into the gearbox and performance placed under observation, tracking temperature and vibration trends against the gearbox's prior operating history.
Outcome
Results supported extending the solution across similar gearboxes plant-wide, giving the maintenance team a repeatable fix ready to roll out rather than a one-off intervention limited to a single machine.
Power Generation
Standardizing open-gear lubrication at a supercritical power plant
Challenge
Open gears on the plant's wagon tippler were maintained with a conventional lubricant that demanded heavy, frequent labor to keep running. Frequent maintenance and replacement-part consumption on a single piece of coal-handling equipment adds up fast across a large, multi-unit facility where the tippler cycles constantly through the operating day.
Solution
We ran a trial of a specialty open-gear lubricant on the wagon tippler's open gear in place of the existing lubricant, tracking labor hours and part consumption over the trial period.
Outcome
A noticeable reduction in both labor involvement and replacement-part consumption led the customer to adopt the new lubricant as the standard for every open-gear application at the plant — one trial turned into a plant-wide standard, proof that measured results, not price, win the specification.
Paper & Pulp
Ending frequent bearing failures at a bagasse paper mill
Challenge
Screw conveyor plummer block bearings were failing frequently, disrupting a high-speed paper machine. Frequent bearing replacement on production-critical conveyor equipment means repeat maintenance spend and downtime risk every time the line has to stop for a swap that could have been prevented.
Solution
We suggested a specialty grease for the plummer block bearings and initiated a trial, comparing bearing condition and failure frequency against the previous lubrication regime.
Outcome
Based on trial performance, the customer standardized on the new grease for these bearings, bringing bearing failures under control on a production-critical line that had previously required repeated unplanned intervention.
Power Generation
Standardizing gearbox lubrication at a coal-fired power station
Challenge
Coal crusher gearboxes at a major regional power station were suffering frequent heat build-up from high temperature and vibration — a recurring maintenance cost on equipment central to plant output, where any unplanned gearbox failure risks a broader disruption to coal handling.
Solution
We suggested a specialty gear oil and initiated a trial across the affected gearboxes, monitoring temperature and vibration on each unit under normal operating conditions.
Outcome
Based on trial performance, the product was adopted as the standard specification for gearbox lubrication plant-wide, with repeat orders following a single successful trial rather than a plant-wide rollout being decided on assumption alone.
Paper & Pulp
Extending wire rope life on EOT cranes at a paper mill
Challenge
Wire ropes on the plant's EOT (overhead travelling) cranes needed frequent lubrication and replacement — a recurring cost on material-handling equipment one of India's largest paper producers depends on. Frequent wire-rope lubrication cycles mean more maintenance labor and shorter rope life, with each replacement pulling the crane out of service for the swap.
Solution
We initiated a trial of a specialty wire rope lubricant, tracking rope condition and lubrication frequency against the crane's established maintenance schedule.
Outcome
Wire rope life extended and lubrication frequency dropped significantly; the lubricant was adopted as the standard for all wire-rope applications — longer-lasting wire ropes and far less time spent on repeat lubrication across the plant's full crane fleet.
